This thesis focuses on the design of a high speed rotating mechanical transmission for tests of automotive electro-propulsion systems. The study is associated to the curricular internship carried out at “Loccioni”, an Italian enterprise specialized in the technology sector. “Loccioni” distinguish itself for its dedication to innovation and the pursuit of new challenges. Nowadays, the world of electric cars represents a market that is showing a clear growth. In the first quarter of 2020, in Europe the electric cars registrations have increased by 81,7% in relation to the same period of last year. Moreover, in the world there are more than 7 million electric means of transportation, instead of 1,5 million recorded in 2016. These numbers are contained in the “100 Italian E-mobility Stories” report realized by Enel and the Fondazione Symbola, with the contribution of FCA. Even the car manufacturers are investing a lot in the electrification of their vehicles range, which will represent in the future a big share of the automotive market. This is why this thesis wants to explore the development of a mechanical transmission able to reach the speed of 30000 rpm. It is currently representing a limit value for the electric motors, but it could change in the coming years. The mechanical transmission is part of a test bench specialized in tests of automotive electric motors. It consists of a test stand electric engine connected, through the transmission, to the costumer electric engine which is spun by the stand engine that simulates its functioning. This thesis is divided in two main parts: design and analysis. In the first part the transmission is introduced with its principal components. Some of them have been chosen directly on the market, while others have been designed from scratch following the specific design requirements. In this case the difficulty is represented by the high speed of rotation associated with the high torque. That complicates the design of a mechanical transmission with no critical vibrations and resonant frequencies in its field of work. The second part deals with the analysis of the components in order to verify their functioning. Part of these analysis were used to confirm and validate calculations already made during the design phase, while others were used to examine the behaviour of the system subjected to different work scenarios. These simulations were performed with the finite element method, in order to analyse the system both from a structural and modal point of view and from a fluid dynamics and thermal point of view.

Il lavoro di questa tesi è incentrato sulla progettazione di una trasmissione meccanica rotante ad alta velocità per dei test su elettro-propulsori automobilistici. Lo studio è associato al tirocinio curriculare svolto presso il gruppo “Loccioni”, impresa all’avanguardia nel settore tecnologico che si contraddistingue per la sua dedizione all’innovazione e alla ricerca di nuove sfide. Ad oggi il mondo delle auto elettriche è un mercato in netta crescita, nel primo trimestre del 2020 in Europa le immatricolazioni di auto elettriche sono state l’81,7% in più rispetto ai risultati dello stesso periodo dello scorso anno. Inoltre nel mondo sono oltre 7 milioni i mezzi a batterie, sia per passeggeri che per merci, contro gli 1,5 milioni registrati nel 2016. Questi numeri sono contenuti nel rapporto “100 Italian E-mobility Stories” realizzato da Enel e dalla Fondazione Symbola, con il contributo di FCA. Anche le case automobilistiche stanno investendo molto nell’elettrificazione della gamma dei propri veicoli, i quali rappresenteranno nel futuro una fetta sempre più grande del mercato automotive. Ecco perché questa tesi vuole approfondire lo sviluppo di una trasmissione meccanica in grado di raggiungere i 30000 rpm, attualmente una velocità limite per i motori elettrici, ma che potrebbe non esserlo più nei prossimi anni. La trasmissione meccanica fa parte di un banco prova che effettua test su elettro-propulsori automobilistici. Esso è composto da un motore elettrico di trascinamento al quale è collegato, attraverso la trasmissione, il motore cliente da testare, messo in rotazione proprio dal motore di trascinamento che ne simula il funzionamento. La tesi è incentrata sullo sviluppo di questa trasmissione meccanica e si articola in due parti principali: una di progettazione ed una di analisi. Nella prima parte viene presentata nel dettaglio la trasmissione e i suoi componenti principali, alcuni dei quali sono stati scelti direttamente sul mercato, mentre altri sono stati progettati da zero nel rispetto delle specifiche del sistema. In questo caso la difficoltà è rappresentata proprio dall’elevata velocità di rotazione, associata all’alta coppia da trasmettere. Ciò rende complicata la progettazione di una trasmissione priva di velocità critiche flessionali e frequenze di risonanza all’interno del campo di lavoro. La seconda parte invece verte sull’analisi dei componenti progettati per verificare il loro funzionamento. Queste analisi in parte sono state utilizzate per confermare e validare alcuni calcoli già effettuati durante la fase di progettazione, altre invece sono state impiegate per esaminare il comportamento del sistema sottoposto a diversi scenari di lavoro. In particolare, sono state effettuate delle simulazioni con il metodo degli elementi finiti per analizzare il sistema sia dal punto di vista strutturale e modale, sia dal punto di vista fluidodinamico e termico.
